It has the darkness adjustment knob as well as sensitivity switch on the inside of the helmet. Neither seems to make much difference. It will be fine for a while then gets really light (non-dark?)

Yep I cranked it up on some thick stuff and it worked fine. Is the problem just a cheap helmet or will they all do this at low amps?

There is no way a DER would sign off on that type of repair. He would need to know the exact composition of the bolt either through analysis or the original drawings. I have and use the TIG Button (from 6061.com) pretty much exclusively now. Eliminates problems with out of position.

I haven't melted one but I have caught all of them on fire. I know they "don't burn" but they really do and they get hot. I have 3 or 4 and they all do it. I let this one burn itself out.

for the Lincoln Square Wave Tig 200 I have found that you must use a gray banded electrode. Green, red and blue do not work. I don't know why but that is what I have discovered.

It is absolutely possible to have "dipped" it so much that the tungsten needs to be cut back. This is especially true with aluminum. Just grind it all the way back to clean material and start over.
