Even with .125 thickness, 150 amps should get you a puddle, especially if you are preheating. Sounds mostly like a long arc situation. Thanks for the reply! I can only "assume" both parts are getting a ground. They are solidly clamped together. Both pieces have been cleaned to the the point it suggest I may have an OCD. Cut on a horizontal bandsaw using water soluble coolant. Rinsed with water. Blown dry. Wiped w/acetone....
