Not trying to be stupid or anything, and I didn't read all of the posts, but are you sure that it is cast iron? I have run across a lot of vises that were cast steel not cast iron. Just a thought.

A mechanical property of metal ( Ductility )that is the degree to which a material may be bent, stretched, or compressed before it ruptures. It is a point between tensile strength and yield strength and is expressed as a percentage of the original length.

You should use a 309 stainless filler. That is designed for joining carbon steel to stainless. As far as welding, it will weld just like carbon steel.

What kind of machine are you runnin" ? One time I forgot to switch my leads on my Trailblazer from mig to stick and was stick welding on CV instead of CC and it was similar to what you described.

When you have an oil-soaked or carbon permeated part, you can try to heat with a torch to burn most of it out, but you are probably stuck with having to weld, grind, weld, grind, and weld some more till you get good metal in there that will not crap up on ya. That kind of work is a pain in the @*!

Yeah, try to keep it around 200 deg. F.
You don't want to get too high on the temp or you will start to run into microstructure changes in the aluminum.

What is the pupose for the argon/helium mix. Machine limitations and material thickness?? If so, try using a preheat.

This is one of the better explanations of Plasma gas selections. As for the question of how long a bottle will last, that will depend on the material being cut. I have never had an issue with the oxidation. Just knock off the cut edge with a grinder and your good to go. Besides, if oxidation is an issue, then nitrogen would do the trick. No sense in wasting money for the argon/helium.
