Nick I bead blasted the smaller pieces and used aluminum acid on the rest of the case. I did the cleanest prep work possible, no other way to weld cast. As you know it's very dirty on its own. I did fuse the inside and then ground down to clean metal, then welded a small root bead followed by a cap....

Dirty cast is much harder to get a pretty bead on that new clean aluminum. Your work on this cast is way above average in my book. I did a similar repair recently, it's on here and labeled as F-450 Housing if ya want to see my junk.

The bellhousing bolts were seized in the aluminum with corrosion and he pulled straight back with a come a long until it broke/came out. What you see in that picture is the only area to have broke in 2 directions.

I usually match the hole diameter to thickness. That way you get full prnetration. Plus like Sandow said, you don't want to miss the end, if you see you missed just use a carbide burr to get it.

I would drill each end, V one side with carbide, then weld. Go to opposite side and use carbide burr down to clean metal and weld. I feel if you grind the crack with an abrasive wheel you leave some debris behind plus you open the back of the weld to air and you may need to flow argon to the back si...

I am curious to see the fixture you build to help with distortion. That's gonna be a lot of passes. I wish I had some good advice on D2, but I have no experience with it. Please keep us informed of your progress.

After they learn what the puddle looks like, then it's on to get the pedal to the metal and let it puddle fast. Get some filler in and blend your 2 parts, at that point everything calms down and acts normal.
