I think it has to do with the effect of the transformers windings on the electron flow. I have used transformers to clean up power spikes by using a transformer that was straight across. Not a step down or step up.

Definitely stress cracks. Seen lots of stuff on steel like that. Metal fatigue from twisting stresses and flex that add up over time. The real problem is only visible at a microscope level, there will be micro cracks under the surface that you can’t see. You can test for that with a manga flux setup...

I will say I’ve done lots of brazing and lots of welding. But I guess I never thought about combining spot welds and then brazing a lap joint. That is a great idea. One I plan on trying in the future.

Brazing is more like glue. It only bonds to the surface. In a but joint there’s only a small surface for the braze to bond to. Then there’s the matter of the braze material that fills the space between the two parent metals is usually more brittle so it doesn’t handle flexing stress very well.

If it is a butt weld end to end then it’s probably best to bevel the walls to ensure full penetration. The welds look pretty good, only thing I see is the divots at the ends. That’s gonna be a high stress application being a hinge, so a likely weak spot for a crack to start.

By the time you spend the money to get a good generator for doing something like this, your at the same money level of buying a gas powered welder in the 300 amp range.

Undersized tungsten can definitely be an issue. When the tungsten degrades it can send tungsten chunks into the weld pool. These will, or can cause popping.

Depends on the SS you work on. If your SS wire is stored in a container with steel wire it will contaminate it to the point your SS welds will weep rust marks. If that’s not an issue for your SS project then your all good.

I have a Lincon 210mp. As far as mine goes, you can only weld aluminum with a spool gun. And mine doesn’t have pulse that I’m aware of.
