If there aren't any dimensional constraints, as in something has to fit inside of it, or it has to fit into something, then it doesn't matter in that regard. That would be my guess too since it only indicates setting voltage. In a CC mode I can imagine what long arcing on thin aluminum would do. Pain, destruction, and some very stern looks from the :x boss.

Its 33 volt ocv. I have the sp-175t, and it only makes a tiny spark if you touch a connected work piece with the tip. Not sure why they really blow like that sometimes, but I have seen it happen occasionally when people are changing tips or cleaning the nozzle and set the gun down with the diffuser ...

Some welding machines have OCV (open circuit voltage), others are simply always "hot". Did this arc burn the threads of the diffuser where the tip turns in to it or where the diffuser threads in to the gun tube? Reason I ask is because that could also be the point at which you lose continu...

A good test setting I've used for .045 is 22.5-23V, wire feed at about 235 with about 1/2" stick out, maybe a little more. Slight drag angle, less than 10deg.

The right stick out is really important with dual shield. It takes a little playing with to get "just right".

So bending the electrode is the standard way to reach a restricted area like that? I don't know that it is standard, but it is pretty common. Sometimes work-overs and stuff that looks good on paper just don't translate well to the actual objects, and ya gotta do what ya gotta do. Good job on a tric...

I've gotten fine results with with a typical single cut smooth and 2nd cut file. For those, I would also give it a light brush (using a flux/acid brush) with cutting oil. Makes a super quick cut and blows out with compressed air really easy. Without it they get cruddy and can be ruined pretty quick....

Uphill can be tricky. When I've done mig open root uphill on plate I've run it at about 220-230 ipm. at 18.5V. using .035 hard wire and an 1/8th gap with a 3/32 land. If it isn't all that important, I'd just take a couple of pieces of flat bar, tap and drill them, then countersink a couple of screws into the flat bar from the outside, affixing them to the inside, then slide the top piece over and screw that to the flat bar.

I like tap magic for aluminum on drill bits and burrs, and tool saver wax on norton abrasives blue fire grinding disks. A couple of quick touches with a wire brush cleans the crud and dresses the disk nicely.

Looks like you might be long arcing your starts on the open butt plate and have a bit of inconsistent travel speed on the same. Try clamping your stinger a few inches lower on the rod or find a more comfortable position. I don't see any undercut or porosity. Looks good. Maybe add a little more meta...
