Hi everyone,

I'm struggling welding 1.6'' aluminium rod. It seems very difficult to get a puddle.

My tig settings are as follows:
3/32 2% lathanated electrode
AC 140-150 amps
120hz
AC balance 20% EP
Argon gas 5-7litres/m
Cup size 5

Any advice?

is that size correct?
that would take many hundreds of amps.
its depends massively on joint configuration. you would need to bevel the joint and do multi passes. big amps and pre heating.

your setting are only good for ~1/8" material.
tweak it until it breaks

Solid or hollow? If hollow what wall thickness? If solid you're doing it wrong, you'd have to bevel then fill it with weld, also for something that thick your frequency should be lower. Also up the amps.
