got about 40# of a 44# roll of mild steel wire in my ln-25 that got rusty on the sides only (top or inside the roll seem to be fine after I took a couple of layers off) due Missouri moisture. Anything I can do with this besides hold the door open? The starts are rough , but once she heats up it goes ok, just not what I am wanting to put into all of my welds for the next 40# worth of it I use.

I don't know how much room you have inbetween your drive roller and the spool, but you might be able to rig up a chunk of scotch brite around the wire to clean it off as it gets fed. you'd probably have to adjust it fairly often and keep it clean, but it might be better than not using that spool. if it's just bulk wire, you could probably rig up the same sort of scotch brite system when you spool the wire.
